Caterpillar and Liebherr release new machines with design features that deliver more force, predictability and uptime
By Jesse Morton, Technical WriterGreek philosopher Pythagoras said all things come in threes. That is something to keep in mind when you get that second traffic ticket in as many months, but not necessarily a proven universal imperative. The maxim, however, proved prescient for new shovels in Q1.
The New 6015Caterpillar announced two new shovel designs in Q1, and is expected to announce a third this year. Both models have hydraulic systems that deliver fluid on demand for efficiency gains, as well as other benefits. Both are designed to help an operation maximize productivity and uptime.
In February, Caterpillar released the new 6015 hydraulic mining shovel. A Cat shovel expert said the model offers “incredible” versatility. “It can complete various activities, such us overburden removal and production material loading,” said Larry Gallegos, 6015 service engineer. “Plus, the new shovel has two different stick configurations, and can be equipped with a wide variety of bucket sizes for loading a range of truck class sizes.”
The shovel has a 16.1-ton payload capacity and “provides proven pass-match efficiency with Cat 773, 775 and 777 haul trucks operating in the 61- to 100-ton-class range,” said Ryan Mitchell, product manager, hydraulic mining shovels, Caterpillar.
Multiple engine systems and packages are available for the new shovel. “It has two options for engine cooling packages that provide different serviceability levels for radiator cores, along with cold-climate engine packages,” said Mihai Balan, platform tech lead, Caterpillar.
The shovel’s standard 824-hp Cat C27 engine “delivers class-leading power and features a new maintenance-free, non-selective-catalytic-reduction aftertreatment solution that does not require diesel exhaust fluid to meet U.S. EPA Tier 4 Final/EU Stage V emissions standards,” Caterpillar said.
Also ensuring the shovel’s capacity to employ optimal force is Cat’s new Proportional Priority Pressure Compensating (PPPC) hydraulic system. The core of the system, the new pilot pump, offers variable, on-demand hydraulic oil flow based on control lever movements,” Caterpillar said. “In periods of simultaneous machine movements, the pump increases flow, and when joysticks are returned to neutral, oil flow decreases,” it said. “When flow is required by more than one function, automatic flow proportioning delivers precise multifunction operation.”
Float valves lower the boom using gravity, thereby “allowing the pumps to support other functions simultaneously,” Caterpillar said. “Improving energy efficiency while generating less heat, the 6015’s closed-loop swing system feeds captured swing-motion kinetic energy back to the system during deceleration, providing more power to drive the main and auxiliary pumps.”
Balan said the PPPC pump system “delivers capable hydraulic power output to meet operator demand.” It increases dependability and gives “a minimum of 5.5% fuel savings.”
Enhanced hose durability and long-life components “further minimize unplanned downtime,” Balan said. Also potentially reducing downtime, the 6015 shares parts with other Cat shovels, “leading to reduced inventory levels for customers with multiple machines,” Cat said.
The shovel features a new triple roller slew bearing, which offers increased durability over the predecessor bearing, the company said. It delivers “smooth operation” and dependability.
Several design features facilitate maintenance and reduce maintenance tasks. For example, a new bucket linkage autolube system comes standard and “eliminates the need for manual lubrication,” Cat said.
The predecessor bucket linkage system “required manual greasing every shift by the operator or lube technician,” he said. “With the new autolube system, this manual task is eliminated, allowing operators or lube technicians to focus on visual inspections of the bucket linkage to confirm the pin joints are receiving grease and are clear of debris, helping prevent damage to the autolube components.”

The system uses a “larger 56.8-gallon grease tank,” which extends “service intervals to as much as 500 hours, reducing daily maintenance,” Balan said.
Other safety features include Caterpillar’s Vision 360 camera system, which puts “machine surround visibility in front of the operator’s eyes,” Balan said. “Additionally, the new design includes a flood lights switch timer for operator egress,” he said. “Both are safety-enhancing features of the new design.”
Compared to predecessor models, the shovel was developed rapidly. “Relatively speaking, the new 6015 had a truly short development time of less than two years between concept and full production,” Balan said.
That development was driven by customer feedback and industry trends, Gallegos said. The shovel’s capabilities and the benefits offered make it “an example of Caterpillar’s continuous improvements in reliability and efficiency to meet our customers’ demands and expectations.”
The continuous improvement program at the company is comprehensive, and as the new 6015 was making headlines, two more new designs were set to drop.

In March, Caterpillar announced a new, smaller shovel. It said the next-generation 400-metric-ton (mt)-class 6040 hydraulic mining shovel was designed with productivity enhancing features and system improvements that increase uptime and efficiency.
The new shovel offers 1,201 kN (269,996 lbf) of breakout force “in face shovel configuration and 1,123 kN (252,460 lbf) with backhoe to prevent bucket stall when encountering tough materials, improving productivity,” the supplier said. A closed-loop swing system offers “fast cycle times and improves energy efficiency.” The 6040 can load the Cat 785 in four passes and the Cat 796 AC in eight passes.
To further enhance productivity, the “new design integrates more standard technologies such as Cat Payload, which measures every bucket load to help customers consistently achieve target truck payloads without overloading or underloading, boosting load-haul cycle efficiency,” Cat said.
The standard technologies can also improve operator and machine performance for increased uptime. “Enhanced Motion Control incorporates angle sensors on the linkage to calculate boom and stick positioning, preventing hard stops and metal-to-metal contacts,” Caterpillar said. “By reducing pressure spikes and shock feedback, the system improves operator performance, reduces fatigue and increases component life.”
Similar to the 6015, released earlier this year, the 6040’s Hydraulic Optimization “system features variable, on-demand hydraulic oil flow to reduce excess heat, conserve energy and prolong component life,” the supplier said. “The 6040’s optimized hydraulic system dynamically assigns individual pumps or groups of pumps to deliver the exact flow and pressure that each hydraulic function requires.”
Cat said this makes the new 6040 up to 15% more efficient than shovels without it. Contributing to those efficiency gains are new twin Cat C32B engines “with 1,550 kW (2,079 hp) output that enable shovel operation or the ability to move the shovel off the face under the power of one engine.”
“When equipped with the optional oil change interval extension attachment, maintenance downtime is reduced through engine oil exchange intervals increasing from 500 to 1,000 hours,” the supplier said. “With the new 6040 design, we focused on delivering high breakout forces and fast swing cycles, while at the same time increasing fuel efficiency through hydraulic optimization.”
Caterpillar is expected to announce a third new shovel in 2026.

Liebherr Mining launched the 100-mt-class R 9100 Generation 8 (G8) excavator, the successor to the R 9100 G6. It will enter production in backhoe configuration this quarter and in face shovel configuration in Q3.
Filling the shoes of the G6 model will be no small feat, according to an excavator expert at Liebherr. Introduced at bauma in 2010, the G6 has accumulated “over 7 million operating hours worldwide since 2009, making it one of the most proven platforms in its class,” said Grégory Schuh, product marketing manager.
“Rather than a clean sheet redesign, Liebherr focused on targeted Generation 8 upgrades: fuel efficiency, electronics, digital readiness and serviceability, while maintaining mechanical continuity for existing fleets,” he said. “Pre-series machines were tested in Indonesia and Peru under real production conditions before market introduction, ensuring the machine delivers measurable benefits from day one.”
In backhoe configuration, the R 9100 G8 can wield a 7- to 7.5-m3 bucket. It uses a 7.3-m3 bucket in face shovel configuration, “ensuring effective pass-matching for trucks with payload capacities from 45 to 100 tons,” Liebherr said.
The new excavator “is built on the same Generation 8 technology platform as larger Liebherr machines already in the field,” Schuh said. “This ensures fleet continuity, lower training effort and readiness for future digital, automation and assistance systems, including safety-related technologies.”
With a low fuel burn and optimized cycles, the shovel speaks the love language of both managers and finance wonks, Schuh said. “The R 9100 G8 directly tackles miners’ two biggest challenges today: rising operating costs and pressure to maintain productivity within tighter margins.”
The new shovel comes standard with “the proven D9512 engine in fuel-combustion-optimized configuration,” the supplier said. “It also comes with Liebherr Power Efficiency, Liebherr’s proprietary engine and hydraulic management system designed to reduce fuel consumption while maintaining productivity.”
The system can lower fuel consumption by 20% compared to the R 9100 G6, “translating into up to 100,000 liters (l) of fuel saved per year per machine, while maintaining high digging performance and cycle consistency,” Schuh said.
To optimize cycle times and productivity, the R 9100 G8 features a “fully redesigned electro-hydraulic control system for smoother and more precise operation,” Liebherr said. “An optimized attachment and hydraulic circuit reduces pressure losses and improves cycle times.”
Operators will relish the excavator’s “stable, responsive behavior,” the company reported. That is due, in part, to integrated “IMUs (inertial measurement units) for cylinder dampening, enhancing component protection and reliability.”
The shovel’s “electronic architecture, IMU sensors and refined electro-hydraulic piloting system deliver smoother movements and predictable machine response, making it easier to achieve consistent cycles, even when operators change,” Schuh said. “Improved visibility systems, standardized controls shared with other G8 machines and a machine that ‘feels the same’ shift after shift all contribute to higher operator confidence, less fatigue and easier onboarding.”
Predictable and precise operation contributes to higher availability. Other design features help with that. “Service points are grouped and accessible from one side, reducing downtime and making maintenance tasks easier,” Schuh said.
A redesigned undercarriage with dual-lifetime-sealed travel drives come standard, Liebherr said. “Grease change intervals are extended to a minimum of 250 operating hours, helping to reduce downtime.”
The excavator comes ready to adopt IoMine, Liebherr Mining’s integrated portfolio of digital solutions for mining. IoMine “provides real time visibility into machine health, performance and maintenance needs, helping managers anticipate issues rather than react to breakdowns,” Schuh said.
The R 9100 G8 is “compatible with a range of products within the IoMine technology suite, such as Assistance Systems, Skyview 360° vision system, Bucket Filling Assistant, Data View and Data Services,” Liebherr said. “Data View and Data Services make it possible to intelligently connect equipment and retrieve machine, operations and assistance systems data on customers’ infrastructure to transform field information into high-value-added actionable data supporting pertinent operational decisions.”
Skyview 360° “improves awareness and safety in loading areas and during daily operations,” Schuh said.
For pre-series field validation, Liebherr partnered with PT Madhani Talatah Nusantara, an Indonesian mining contractor. “A pre-series unit has been operating since September 2024 at the Tanjung Enim coal mine in South Sumatra, removing and loading overburden into 100-ton trucks,” Liebherr said.
“Between September 2024 and December 2025, the excavator averaged 411 operating hours per month,” Liebherr said. At Tanjung Enim, the R 9100 G8 “achieved around 92% average availability,” Schuh said.
Liebherr said that in a spontaneous production study spanning an hour, the R 9100 G8 recorded a fuel efficiency ratio of 9 bank cubic meters (bcm)/l, based on a production rate of 771.2 bcm/hr (1,589 mt/hr) per hour and fuel consumption of 85.7 l/hr. Schuh said the “combination of efficiency and reliability allows mines to move more material more predictably at a lower operating cost.”

Weir said each new ESCO Production Master hydraulic excavator bucket is customized to a site and application using advanced proprietary modeling software. A top Weir engineer said the capability to specialize and optimize each bucket component is the result of a “philosophical transformation” in bucket design processes.
“Weir has created a digital twin technology for full-scale simulation of ESCO mining hoe buckets,” said Steven Hyde, P.E., senior project engineer. The technology employs the results of “years of research to achieve the highest load fill factor, lowest digging energy, increased bucket capacity, reduced bucket weight and increased fatigue life for each customer.”
Specifically, the bucket geometry is calibrated and the Nemisys lip system is positioned to “increase load fill factors, lower cycle times and reduce wear intensity on the bucket and lip,” he said. “Further, the new connection module reduces weight, eliminates trapped air during digging and reduces fatigue factors.”
Every Production Master bucket will be an original. “Each customer presents a new challenge, and that gives us a new opportunity to create a fully customized bucket that sets a new standard for production, ease-of-use and durability for our customers,” Hyde said. Thus, the bucket is a concept, not a design.
“This is not a conventional bucket,” he said. “It is highly tuned and precisely customized for each customer using digital twin technology to simulate performance gains before the bucket ever hits the dirt.”
The performance gains include “increased payload, reduced cycle time, reduced dig energy, reduced wear intensity, reduced carryback, improved versatility, improved fatigue life, improved truck pass matching and payloads, and improved ease of use for operators,” Hyde said. “A mine manager will want the Production Master hoe bucket because it can transform the very character of a load-haul operation by driving value with the most impactful bucket and lip features.”
In a simulation, the bucket virtually paid for itself within a month. “When compared against a customer’s bucket in a Monte Carlo analysis, the Production Master bucket achieved a 1:1 ROI of 23 days,” he said. “Including the benefits to the truck fleet via precise loading, reduced passes for loading and increased truck payloads can further improve the bucket ROI.”
And while substantial production gains should garner attention, “what we are most proud of is the world-class quality,” he said. “We’ve also added key features like integral grease systems and lightweight endcaps to ensure every aspect of the bucket is the best it can be and is ready to improve mine production from the outset.”
The development of the Production Master bucket spanned years. “Engineers were given a clean slate to fully redefine hoe bucket development,” Hyde said. “It’s rare that engineers are awarded clean air to break the bucket free of old habits and constraints, and that opportunity wasn’t wasted,” he said. “Several key milestones were achieved, including creating configurations for all 350-ton- to 800-ton-class machines, increasing sales targets and significantly higher production early in their campaigns.”
